Bi-Fuel Solution for Cleaner, Lower-Cost Power at a Robotics Manufacturing Plant in India

Project overview

Addverb Technologies, a global leader in warehouse robotics and intralogistics automation, relies on three CAT C15 gen-sets to keep its highly automated plant in Greater Noida, India, running around the clock. With diesel prices climbing and growing pressure to cut emissions across the National Capital Region, Addverb wanted to lower both its fuel costs and its carbon footprint without compromising power continuity. Working with ComAp and channel partner Gainwell Commosales Private Limited, it converted all three gen-sets to piped natural gas (PNG) dual-fuel operation using the ComAp InteliBifuel Mobile solution, achieving an average 45% gas substitution with no loss of power output.

The challenge

Addverb's facility runs on three 500 kVA CAT C15 gen-sets, the critical power infrastructure behind 24/7 operation of a highly automated plant. With diesel prices rising and mounting pressure to reduce emissions, the customer wanted an alternative-fuel solution that would substantially lower operating costs without compromising power continuity or generator performance. The regulatory backdrop reinforced the case: Greater Noida sits within the National Capital Region, a designated non-attainment area where emission limits, restrictions on diesel gen-set operation during pollution episodes, and encouragement to adopt alternative fuels all apply. The overriding condition was that nothing could put the plant's uninterrupted power supply at risk.

The solution

After assessing the three installed gen-sets, ComAp and Gainwell selected ComAp's fumigation-based bi-fuel system, in which PNG is injected upstream of the turbocharger inlet. The approach requires no modification to the existing engine control system, preserving the integrity of the OEM engine and allowing the gen-set to revert instantly to 100% diesel operation without disruption, an essential safeguard for a high-uptime robotics environment.

To ensure safe operation at high diesel substitution rates, ComAp's InteliBifuel Denox engine-protection unit continuously monitors exhaust gas temperatures and engine knock through 15 additional sensors fitted to each gen-set. Working in this closed loop, the InteliBifuel Mobile controller automatically adjusts or cuts the gas supply the moment a fault is detected, protecting both the engine and the plant's power supply, while an InteliVision 5 CAN display provides local monitoring on each unit. ComAp carried out installation and commissioning across all three units.

The result

All three gen-sets were successfully commissioned for PNG bi-fuel operation, achieving an average 45% diesel substitution with no power deration, so each unit continues to deliver its full 500 kVA output, with stable performance across the fleet under varying load.

For Addverb, the 45% substitution rate and the price gap between diesel and PNG are delivering substantial, sustained fuel cost savings, alongside lower CO2 and particulate emissions that support the site's compliance and sustainability goals.

The customer chose ComAp for its proven fumigation technology, the non-intrusive installation that leaves the CAT engine controls untouched, and the fail-safe ability to switch back to full diesel instantly, a non-negotiable requirement for sensitive, high-uptime robotics operations.
